We need to debug the code to check where it fails.

I will suggest following steps:
1. Disable onestepcheckout extension and check.. if it works then you can connect to extension support.
2. You can also compare customer encypted password in customer_entity table in both cases with same password..

Good to know that it works and there are some issue with onepagecheckout extension.
Then I think onepagecheckout support can fix this issue.

It works when we choose 'Check/ Postal Order'.

The issue occurs only when

1. OnestepCheckout is turned on

2. A customer chooses a third party payment and go to their page first, after payment return to the website.
